An alternator that performs normally during stationary testing can still develop intermittent charging loss during vehicle operation.
When the fault appears mainly after vibration, the problem may not be in the battery, B+ cable or regulator logic.
The internal field-current path also needs to be considered.
The Rotor Needs Stable Field Current
In a conventional brush-type alternator:
Regulator → Brushes → Slip Rings → Rotor Field Winding
Field current creates the magnetic field required for electrical generation.
If brush-to-slip-ring contact becomes intermittent:
field current falls → rotor magnetic field weakens → alternator output drops.
Why Workshop Testing Can Miss the Fault
A worn brush or weak spring may maintain adequate contact while the vehicle is stationary.
Road operation introduces:
- chassis vibration;
- engine movement;
- road shock;
- repeated mechanical disturbance.
These conditions can momentarily interrupt a marginal electrical contact.
Separate Input-Side and Output-Side Problems
There are two different diagnostic questions:
Is the alternator generating current but failing to deliver it through the B+ circuit?
or
Is the alternator temporarily failing to generate current because field excitation is interrupted?
Normal B+ cable voltage-drop testing addresses only the first question.
Brush and Slip-Ring Condition
Relevant inspection areas may include:
- remaining brush length;
- spring pressure;
- brush freedom in the holder;
- slip-ring wear;
- surface contamination;
- rotor-field continuity.
A brush can still make contact most of the time while becoming unstable during vibration.
Why a New Regulator May Not Solve It
The regulator can issue the correct field command.
If the brush cannot physically transfer current to the slip ring, the command never reaches the rotor reliably.
This illustrates an important principle:
correct electrical command does not prove correct mechanical electrical contact.
