Vibration Can Expose Electrical Faults That Static Tests Miss

A Latvian forestry-equipment repairer investigated a diesel harvester that intermittently lost one cylinder during cutting and loading operations. The engine often ran normally in the workshop, and the affected injector passed hydraulic bench testing.

The fault appeared mainly when the machine experienced continuous vibration and chassis movement. This directed the diagnosis toward connector terminal retention, harness movement, and voltage drop under dynamic conditions.

The case reflects a common issue in forestry machinery: static continuity checks may not reproduce a connection fault that occurs only under vibration.

Why Connector Terminals Lose Reliable Contact

Injector terminals must maintain stable electrical contact while exposed to heat, oil, moisture, engine movement, and repeated service.

Problems can develop from:

  • Reduced terminal spring tension;
  • Incomplete connector locking;
  • Worn retaining clips;
  • Corrosion;
  • Wire movement near the crimp;
  • Harness strain;
  • Incorrect repair terminals;
  • Connector seals pushing terminals backward.

A connector may look properly installed while one terminal has insufficient retention force.

Checking Terminal Retention

Physical Retention Test

The repairer disconnected the injector harness and checked whether each terminal remained locked in the connector body.

One terminal moved backward under light pulling force. When the connector was installed, the terminal sometimes contacted the injector pin but could separate during vibration.

Contact-Surface Inspection

The affected terminal showed fretting marks caused by repeated micro-movement. No severe corrosion was present, which explained why the fault remained intermittent.

Dynamic Voltage-Drop Testing

Static Measurement

Basic resistance and continuity readings appeared normal while the machine was stationary.

Loaded Measurement

The circuit was tested while electrical current was flowing. Voltage drop increased when the harness was moved near the connector.

Simulated Vibration

Technicians secured diagnostic equipment and monitored the circuit while controlled movement was applied to the harness. The cylinder cut-out became repeatable.

This provided stronger evidence than replacing the injector based on the fault code alone.

Reviewing the Injector Driver Signal

A waveform comparison was completed between the affected cylinder and a normally operating cylinder.

The signal interruption occurred at the harness side, while the ECU command remained present. This helped rule out an ECU driver fault.

Repair and Harness Protection

The damaged terminal and connector component were replaced with parts matching the injector pin size, wire gauge, sealing design, and current requirement.

The harness was rerouted to reduce tension and supported at appropriate points. Excessively rigid fastening was avoided because it could transfer vibration directly to the connector.

Injector Selection Guidance

When an injector does require replacement, electrical compatibility should include:

  • OE number;
  • Connector design;
  • Actuator type;
  • Coil or electrical specification;
  • Calibration code;
  • ECU application.

A matching plug shape alone does not prove correct electrical behaviour.

Industry Interpretation

The harvester returned to operation with the original injector after the connector repair.

Latvian forestry-equipment workshops should include terminal retention, loaded voltage drop, waveform comparison, and vibration testing when injector faults appear only during work.

Hydraulic bench testing confirms injector condition under controlled conditions, but reliable engine operation also depends on the integrity of the electrical connection.
