Some Electrical Injector Faults Appear Only at Operating Temperature

A Tanzanian quarry operator reported that a diesel generator ran normally after cold start but developed an injector driver protection code after extended warm-up. The affected injector passed cold electrical checks and basic hydraulic testing.

Because the fault appeared only after temperature increased, the service provider evaluated hot coil resistance, insulation behaviour, connector condition, and ECU control waveforms.

This technical angle is important because an injector may meet cold specifications while developing an electrical fault as internal temperature changes.

How Temperature Affects Injector Electrical Characteristics

Depending on injector design, temperature can influence:

  • Coil resistance;
  • Insulation resistance;
  • Internal connection stability;
  • Terminal expansion;
  • Current rise time;
  • ECU driver load;
  • Piezo or solenoid response;
  • Connector contact resistance.

A winding with partial internal damage may behave normally when cold but draw a different current or lose insulation after heating.

Reproducing the Warm Fault

The generator was operated through a controlled warm-up and load sequence.

Technicians recorded:

  • Coolant temperature;
  • Fuel temperature;
  • Engine load;
  • Injector driver code;
  • Cylinder correction;
  • Battery and charging voltage;
  • ECU temperature where available;
  • Time from start to fault.

The code returned consistently after the engine reached a similar thermal condition.

Hot Coil-Resistance Measurement

Cold Baseline

Injector resistance was measured before starting and compared with the applicable injector specification and other cylinders.

Warm Measurement

After the fault appeared, the engine was stopped safely and resistance was checked again using an appropriate procedure.

The affected injector changed differently from the comparison units. The result was evaluated against injector design and test guidance rather than assuming that all resistance increase was abnormal.

Control Waveform Analysis

An oscilloscope was used to compare current and voltage waveforms between cylinders.

The suspect injector showed an altered current rise and an ECU protection response during the warm condition.

Wiring voltage drop and connector terminal resistance were checked to ensure that the waveform change did not originate in the harness.

Bench Testing Under Thermal Conditions

The injector was tested on compatible equipment after being brought to a controlled temperature. Hydraulic delivery remained acceptable, but its electrical behaviour became unstable as temperature increased.

A cold-only pass result would therefore have missed the reported fault.

Replacement Injector Selection

The replacement was verified using:

  • Complete OE number;
  • Engine model and serial number;
  • Injector actuator type;
  • Electrical specification;
  • Calibration code;
  • ECU application;
  • Generator power configuration.

A similar housing and connector did not confirm identical coil characteristics.

Industry Interpretation

After installation and coding, the generator was tested through the same warm-up and load sequence. Driver protection did not return, and waveforms remained consistent with comparison cylinders.

Tanzanian quarry service providers should consider thermal electrical testing when injector circuit faults appear only after warm-up.

Cold resistance, hydraulic flow, and visual inspection may not reveal a temperature-dependent winding or connection problem. Hot measurements and waveform comparison provide a stronger basis for replacement decisions.
